2004 tdci 130 p2338 Cylinder 3 above knock threshold

hi all my car has only today given this code and I can't make it go away, so far I have changed the injector in cylinder 3 for a known working one to no avail.

before people start saying this has been covered elsewhere go and look for it I haven't got the time to trawl through possibly thousands of other peoples posts that have had the same issue I need answers where I can find it asap.

lets start by saying I have replaced all the injectors in my car as when I bought it they were bad ones they had excessive leak back which meant the car was a pain to start warm or cold.

the Injectors I used were known working ones from another car I own which I new started and ran well.

now my current car with the fault is a 2004 54 plate tdci 130 euro IV if i'm correct with electronic EGR and Electronic Turbo Actuator

the Injectors were the original from the factory as they matched the codes on the sticker that is attached to the engine and are code 504Z's the injectors that I put in there were from my other tdci 130 2004 04 plate euro III I believe with manual EGR and Vacuum Turbo Actuator and were re-manufactured Delphi injectors with code 501Z I know they were re-manufactured ones as they have Reman on them and don't match the sticker on the engine. after changing them over (putting them in the same order as I took them out of the other engine) and coding them in the car although started with a misfire ran with no codes whatsoever and the misfire cleared itself without causing any issues and the car ran well.

a couple of weeks ago I got reading about cleaning the injectors so I thought what do I have to loose the 504Z's were no good I'll see if I can revive them so I set about cleaning them all four were taken apart (one at a time) and reassembled after cleaning them with a clean dry cloth nothing else. I then put them back into the engine in there original order and coded them in one by one and the car ran ok when warm and still didn't give any issues and even started better when warm aswell so I let it go cold, next day bad starting was still there when cold but the car did run without fault codes.

so I started to put the others back in in a different order number 1 still no problems or fault codes then number 2 again no problems and still no fault codes and it felt more responsive and felt like it had more power too which I now know to be because the 501Z's don't give much fuel out across the whole rev range where as the 504Z's do (got searching for answers again)

my question is could having a mixture of 504Z's and 501Z's have corrupted the ecu or would it be fine to have this mixture?

before I got the code I replaced number 4 from a 504Z to a 501Z which the car ran ok if not better without giving the code and has been fine for at least 2 days like this until today.

once I got the code P2338 Cylinder #3 above knock threshold I first tried recoding all the injectors by first of all setting all of the codes to 0's in the Injector control ecu and then recoding the injectors back in one by one not attempting to start until all codes were redone to see if that would clear it but no still there so then I put the final 501Z in to number 3 and it made no difference and the code will not erase regardless of which injector I replace. first I replaced number 3 which still had a 504Z the only cylinder to do so by this time then once that made no difference I replaced cylinder 1 with the 504Z I took out of cylinder 3, I only changed cylinder 1 as this was the cylinder making all the noise no other reason but still the code still remains and will not go away so the glow plug light is flashing from the moment you turn the key even though I have tried clearing it since changing injectors and before starting the engine each time I changed an injector (don't even have to start the engine for it to flash away) and I have reduced power.

I need this fixed asap as I don't have any other car and I need to use this every day for work. also I don't have a lot of money so buying injectors is out of the question.

at present (10:37 am 30th July) I have 3 501's in cylinders 2,3 and 4 and a 504 in cylinder 1 and have not done anything else since my last post with the code not clearing at all no matter what I do. I tried to clear the code before starting the engine and all it does is attempt to clear the code but then upon checking again without me switching off the ignition the code still remains and the glow plug light continues to flash, I have now disconnected the cars battery this morning in the hope that this resets all ecu's back to nothing and clears the code but I am not holding my hopes up for this to work as my thoughts are now turning to an electrical fault within the wiring going to the injectors as the code will not clear at all so I will be checking this and possibly changing for the wiring loom from my other car to see if that changes anything. as i only have a limited time to get this car running before having to use it again this evening for work again.

i am using formidable software with ford f super plug and it hasn't given me any other problems yet coding injectors to any car including this one, i do not have fordiag nor do i have access to fordiag and i don't know anyone close to me here in fareham that does have fordiag that won't charge the earth to code it all up properly.

ok update at 15:30 30th July

*FIXED*

lets start by saying thanks to all that have replied and given me info to help (if it has helped I'll never know).

now on to what eventually fixed it.

this morning I changed the injector in position 1 with the final 501Z I still had in the garage so now I have 4x 501Z's in the engine I then came to the conclusion that formidable with ford F super will not be the best software and hardware configuration to sort this problem so set about searching on eBay first of all for Snap on solas a bit expensive but might have to i thought and then came across a guy selling what looked like an ELM327 with a switch on it and saying that it works with FORscan software, now I have FORscan software all be it a little out dated but I do have it with a standard ELM327 also the pictures in the eBay description showed that the FORscan software this guy said his plug worked with also coded injectors and did a lot more than the software I had so I logged onto www.forscan.org and checked the latest release to my surprise my software was well behind times so I downloaded the updated software (which is free) and installed it, plugged my standard ELM327 into my computer and the software searched first for the Ford VCM then checked wifi and then checked com2 which my ELM327 was installed on I should also point out I did not plug the ELM327 into the car at this point I was only making sure that the software recognised my standard ELM327 which it did so out to the car I went plugged into the car and opened FORscan again it went through it's searches and found my car all of the modules in the car and told me I had the error code along with the standard P1000 which doesn't kill the car atall. I then went into the injector programming part of the software and read the injectors, all showed that they had indeed placed the correct code onto the injector ecu in the right order so I clicked to program the injectors after it went through it's procedure it then asked me to input the data, as the data was already there I just clicked on the button to save all data to ecu, after going through the procedure and it said done successfully I looked at the dash and to my surprise the glow plug light had stopped flashing and was not showing at all with the ignition on so I went to the DTC part and it still showed the P2338 code so I said clear all dtc's which it has done also got rid of my P2338 code aswell and the car now runs although a bit lumpy but i'm hoping that sorts itself out over this evening.

so if anyone else wants the software it is freely available from www.forscan.org and it is the latest release you have to change the language from Romanian to English the very first time you use the software but as long as you have a standard ELM327 USB adapter that works with your chosen computer and operating system this software should work. I will just add I am using a 10" acer net book running windows 7 home edition 64bit and the software works on that ok.
 
James - Delighted that you've cracked it:) Thanks for coming back with a very comprehensive description. There's been quite a lot of discussion about whether or not Forscan can reliably do this, so your post is really useful. Did you get the 'sounds like an old london taxi' noise for the first 20 mins or so?

Do you happen to remember exactly who supplied your elm327? There is some doubt if Forscan works to recode with all elm327 type cables, so a definitely working one is very useful. The other reservation is if works with early cars - it seems to, but noise is slightly more subjective ,especially with my car which is a rattley old bus at the best of times, than getting a 2336/9 code to clear. Time to buy yourself a beer:)
I did get the old London taxi sound from it first of all which has now cleared but now it sounds more like an old Land Rover Discovery than a Mondeo this is after 82 miles with the only snag being the turbo actuator having a funny five, it also feels a lot more powerful than it ever has done I suspect it has had a remap of some sorts done by a previous owner as it kinda feels too powerful now but I'll be keeping it if it has.

I will also add that I have Blanked off the EGR system at the valve and the EGR cooler and removed the connecting pipe also I have removed the intercooler, turned it round and then refitted it using cable tie's to hold it to the bumper support beam which has mounted it closer to the front of the car and I have also removed the lower bumper grill to try and get more cold air to it. the original pipes are still fitted and are not stretched in any way and the intercooler sits lower than it would do if it was left in it's original position.

I can't remember exactly where I got the ELM from but all I can say is it has worked for me in this instance and I can't say if it will work with earlier cars as I have not tried it out only having downloaded the software today.

yes I did have the EGR Blanked before has been since March also I have cleaned the EGR valve and the inlet out (lots of crap in there) and it ran a hell of a lot better after the clean as well that again was done last month and I had the Disco sound before so half expected that to return but as long as it's running then I'll have to live with the Disco sound. also the lumpiness has not gone away so I suspect a dodgy injector now so I'll still be saving up for another set of injectors at some point in the future. I also had to replace the intercooler to EGR pipe twice in the space of a month when I first got the car so I've put A silicone hose on there which hasn't gone yet.

Thanks! It's useful to know that you got ELM to recode.

The correct injectors for your car are the 504s and the ECU fuel map will be designed for those flow characteristics rather than that of the 501s. You can see the differences here.

I have seen a chart somewhere that shows the fuel flow of either injector so I know this car requires the 504's but all I have to hand at the minute are the 501's so until I have enough to by a set of injectors these 501's will have to do and yes I will be buying 504's when I do buy a set of injectors
